This study is aimed to introduce an innovative precursor pyrolysis process to prepare Ti-Fe-Ni-C compound powder and to discuss and evaluate the relationship between microstructure and properties of TiC-Fe36Ni cermet coatings in-situ synthesized by reactive plasma spraying (RPS) of these compound powders. The main characteristic of the pyrolysis process is that sucrose (C12H22O11) is used as a source of carbon as well as a binder to bind reactive constituent particles. The compound powder with high bonding strength can avoid the problem that reactive constituent particles are separated during spraying. The TiC-Fe36Ni cermet coatings present typical splat-like morphology of thermally sprayed coatings and consist of two different areas: one is a composite reinforcement area where spherical fine TiC particles (100-500 nm) homogeneously distribute within the Fe36Ni matrix; the other is an area of TiC accumulation. The surface hardness of the coatings reaches about 90 ± 2 (HR15N). The maximum and average microhardness values of the coatings are 1930 HV0.2 (Vicker Hardness) and 1640 HV0.2, respectively. The average bonding strength of the coatings is about 62.3 MPa. The wear resistance property of the coatings is much more than that of Ni60 alloys coatings.

Laser cladding of the Al + TiC alloy powder on Ti-6Al-4V alloy can form the Ti3Al/TiAl + TiC ceramic layer. In this study, TiC particle-dispersed Ti3Al/TiAl matrix ceramic layer on the Ti-6Al-4V alloy by laser cladding has been researched by means of X-ray diffraction, scanning electron microscope, electron probe micro-analyzer, energy dispersive spectrometer. The main difference from the earlier reports is that Ti3Al/TiAl has been chosen as the matrix of the composite coating. The wear resistance of the Al + 30 wt.% TiC and the Al + 40 wt.% TiC cladding layer was approximately 2 times greater than that of the Ti-6Al-4V substrate due to the reinforcement of the Ti3Al/TiAl + TiC hard phases. However, when the TiC mass percent was above 40 wt.%, the thermal stress value was greater than the materials yield strength limit in the ceramic layer, the microcrack was present and its wear resistance decreased.

A wear resistant (Cr, Fe)7C3/γ-Fe ceramal composite coating was fabricated on substrate of a 0.45%C carbon steel by plasma transferred arc (PTA) cladding process using the Fe-Cr-C elemental powder blends. The microstructure, microhardness and dry-sliding wear resistance of the coating were evaluated. Results shown that the plasma transferred arc clad ceramal composite coating has a rapidly solidified microstructure consisting of blocky primary (Cr, Fe)7C3 and the inter-blocky (Cr, Fe)7C3/γ-Fe eutectics and is metallurgically bonded to the 0.45%C carbon steel substrate. The ceramal composite coating has high hardness and excellent wear resistance under dry sliding wear test condition.

Fe-Al-Si in situ composite coating was fabricated on the surface of ASTM A283Gr.D steel by laser cladding with the preplaced powder. The influence of powder composition, laser power and scanning speed on microstructure, microhardness and wear resistance were investigated in this paper. The results show that Fe-Al-Si in situ composite coating with the good metallurgical bond mainly consists of Fe, SiO2 and Al2Fe3Si4 intermetallic compound. With the increase of laser power and scanning speed, the grain size of coating gets the minimum value. With the increase of laser power and scanning speed, microhardness and wear resistance both get the peak vaule, and their value are three times and 3.5 times those of substrate, respectively. The optimum parameters are followed as: the ratio of the preplaced composite powder: 8:1:1, laser power: 1600 W and scanning speed: 400 mm/min.

In order to improve the high-temperature wear resistance of austenitic stainless steel, a wear resistant composite coating reinforced with hard (Cr,Fe)7C3 carbide and toughened by ductile γ-(Ni,Fe)/(Cr,Fe)7C3 eutectic matrix was fabricated by a novel central hollow laser cladding technique. The constituent phases and microstructure as well as high-temperature tribological behaviors of the Ni-based coating were investigated, respectively, and the corresponding wear mechanisms were discussed. It has been found that the composite coating exhibits superior wear resistance than substrate either at ambient or high temperatures. The coating shows better sliding wear resistance at 600 °C than 300 °C owing to high-temperature stability of the reinforced carbide and polishing effect as well as formation of continuous lubricious films, which implied it has large potential industrial applications at relatively higher temperatures.

Thermal reactive diffusion coating of vanadium carbide on DIN 1.2367 die steel substrate was performed in a powder mixture consisting of ferro-vanadium, ammonium chloride, alumina and naphthalene at 950, 1050 and 1150 °C for 1-5 h. The carbide layers were characterized by means of microstructure, microhardness, X-ray diffraction and chemical analysis. Depending on the coating process time and temperature, the thickness of the vanadium carbide layer formed on the substrate ranged from 2.3 to 23.2 μm. The hardness of vanadium carbide layers was about 2487 HV. Dry wear tests for uncoated and coated DIN 1.2367 die steel were carried out on pin-on-disk configuration and at a sliding speed of 0.13 m/s. The results showed superior wear properties of the coated samples. The kinetics of vanadium carbide coating by the pack method was also studied and the activation energy for the thermo-reactive diffusion process was estimated to be 173.2 kJ/mol.

Titanium nitride (TiN), titanium carbide (TiC) thin films and TiC/TiN bilayers have been deposited on AISI 304 stainless steel substrates by plasma assisted physical vapor deposition technique—reactive pulsed vacuum arc method. The coatings were characterized in terms of crystalline structure, microstructure and chemical nature by X-ray diffraction and X-ray photoelectron spectroscopy, respectively. Tribological behavior was investigated using ball on disc technique. The average coefficient of friction was measured, showing lower values for the TiN/TiC bilayer. Dynamic wear curves were performed for each coating, observing a better wear resistance for TiN/TiC bilayers, compared to TiN and TiC monolayers. On the other hand, the TiCN formation in the TiN/TiC bilayer was observed, being attributed to the interdiffusion between TiN and TiC at the interface. Moreover, the substrate temperature influence was analysing observing a good behavior at TS = 115 °C.

Dispersible SiO2 nanoparticles were co-deposited with electroless Ni-P coating onto AISI-1045 steel substrates in the absence of any surfactants in plating bath. The resulting Ni-P/nano-SiO2 composite coatings were heat-treated for 1 h at 200 °C, 400 °C, and 600 °C, respectively. The hardness and wear resistance of the heat-treated composite coatings were measured. Moreover, the structural changes of the composite coatings before and after heat treatment were investigated by means of X-ray diffraction (XRD), while their elemental composition and morphology were analyzed using an energy dispersive spectrometer (EDS) and a scanning electron microscope (SEM). Results show that co-deposited SiO2 particles contributed to increase the hardness and wear resistance of electroless Ni-P coating, and the composite coating heat-treated at about 400 °C had the maximum hardness and wear resistance.

Through addition of Tantalum, fine TaC particles were in situ synthesized in a NiCrBSi alloy laser clad composite coating. Microstructure, microhardness and abrasive wear resistance of the composite coating were investigated. The result showed that TaC particles were dispersed in Ni based alloy composite coating, refining the microstructure of the coating after laser cladding. Amount of coarse primary carbides such as M7C3 and eutectic of γ-Ni + M23C6 substantially decreased because the formation of TaC particles suppressed the formation of M7C3 and M23C6. On the one hand, fine TaC particles acted as hard phase, which improved the microhardness of the composite coating; on the other hand, a decrease in amount of the coarse M7C3 and eutectic of γ-Ni + M23C6 reduced the crack susceptibility of the Ni based composite coating. Also, Ta element improved the abrasive wear resistance of the Ni based coating.

Laser cladding of in situ TiB2/Fe composite coating on steel
To enhance the wear resistance of mechanical components, laser cladding has been applied to deposit in situ TiB2/Fe composite coating on steel using ferrotitanium and ferroboron as the coating precursor. The phase constituents and microstructure of the composite coating were investigated using X-ray diffraction (XRD), scanning electron micrograph (SEM) and electron probe microanalysis (EPMA). Microhardness tester and block-on-ring wear tester were employed to measure the microhardness and dry-sliding wear resistance of the composite coating. Results show that defect-free composite coating with metallurgical joint to the steel substrate can be obtained. Phases presented in the coating consist of TiB2 and α-Fe. TiB2 particles which are formed in situ via nucleation-growth mechanism are distributed uniformly in the α-Fe matrix with blocky morphology. The microhardness and wear properties of the composite coating improved significantly in comparison to the as-received steel substrate due to the presence of the hard reinforcement TiB2.

In order to improve the tribology and high-temperature oxidation properties of the Ti-48Al-2Cr-2Nb intermetallic alloy simultaneously, mixed NiCr-Cr3C2 precursor powders had been investigated for laser cladding treatment to modify wear and high-temperature oxidation resistance of the material. The alloy samples were pre-placed with NiCr-80, 50 and 20%Cr3C2 (wt.%), respectively, and laser treated at the same parameters, i.e., laser output power 2.8 kW, beam scanning speed 2.0 mm/s, beam dimension 1 mm × 18 mm. The treated samples underwent tests of microhardness, wear and high-temperature oxidation. The results showed that laser cladding with different constitution of mixed precursor NiCr-Cr3C2 powders improved surface hardness in all cases. Laser cladding with NiCr-50%Cr3C2 resulted in the best modification of tribology and high-temperature oxidation behavior. X-ray diffraction (XRD), optical microscope (OM), scanning electron microscopy (SEM) and energy-dispersive spectrometer (EDS) analyses indicated that the formation of reinforced Cr7C3, TiC and both continuous and dense Al2O3, Cr2O3 oxide scales were supposed to be responsible for the modification of the relevant properties. As a result, the present work had laid beneficial surface engineering foundation for TiAl alloy applied as future light weight and high-temperature structural candidate materials.

Titanium nitride is a bioceramic material successfully used for covering medical implants due to the high hardness meaning good wear resistance. Hydroxyapatite is a bioactive ceramic that contributes to the restoration of bone tissue, which together with titanium nitride may contribute to obtaining a superior composite in terms of mechanical and bone tissue interaction matters. The paper presents the experimental results in obtaining composite layers of titanium nitride and hydroxyapatite by reactive plasma spraying in ambient atmosphere. X-ray diffraction analysis shows that in both cases of powders mixtures used (10% HA + 90% Ti; 25% HA + 75% Ti), hydroxyapatite decomposition occurred; in variant 1 the decomposition is higher compared with the second variant. Microstructure of the deposited layers was investigated using scanning electron microscope, the surfaces presenting a lamellar morphology without defects such as cracks or microcracks. Surface roughness values obtained vary as function of the spraying distance, presenting higher values at lower thermal spraying distances.

TiAg intermetallic compound coating has been in situ synthesized successfully on pure Ti substrate by laser cladding using Ag powder as the precursor. It has been found that the prepared coating mainly comprised TiAg and Ti phases. The high resolution transmission electron microscopy results further conform the existence of TiAg intermetallic compound in the prepared coating. The magnified high resolution transmission electron microscopy images shown that the laser cladding coating contains TiAg nanocrystalline with the size of about 4 nm. Tribological properties of the prepared TiAg intermetallic compound coating were systematically evaluated. It was found that the friction coefficient and wear rate was closely related to the normal load and sliding speed, i.e., the friction coefficient of the prepared TiAg intermetallic compound coating decreased with increasing normal load and sliding speed. The wear rate of the TiAg intermetallic compound coating decreased rapidly with increasing sliding speed, while the wear rate increased as the normal load increased.

A promising WC-Co-Cu-BaF2/CaF2 self-lubricating wear resistant coating was deposited via atmospheric plasma spraying (APS) process by using homemade feedstock powders composed of WC-Co, Cu and BaF2/CaF2 eutectic. The as-prepared cermet coatings had better frictional behavior comparing with the WC-Co coating. Moreover, the often-occurred decarburization of WC in APS process was noticeably improved due to the binding of copper and BaF2/CaF2 phase, which not only offered effective solid lubrication, but also acted as bind phases to mend the microstructure and protected WC from decomposition. The optimized specimen contained 10 wt.% Cu and 10 wt.% BaF2/CaF2 in a WC-Co matrix, which had excellent frictional and wear performance. The wear mechanism of the self-lubricating wear resistant coating was discussed with the microstructures, compositions and mechanical properties of the composite materials in detail.

Multicarbide reinforced metal matrix composite (MMC) layers on a ductile iron (QT600-3) were fabricated by laser surface alloying (LSA) using two types of laser: a 5 kW continuous wave (CW) CO2 laser and a 400 W pulsed Nd:YAG laser, respectively. The research indicated that LSA of the ductile iron with multicarbide reinforced MMC layers demonstrates sound alloying layers free of cracks and porosities. The microstructure, phase structure and wear properties of MMC layers were investigated by means of scanning electron microscopy (SEM), transmission electron microscopy (TEM) and X-ray diffraction (XRD), as well as dry sliding wear testing. The microstructure of the alloyed layer is composed of pre-eutectic austenite, ledeburite, spherical TiC, Cr7C3 and Cr23C6 with various morphologies. TiC particles are dispersed uniformly in the upper region of MMC layers. The average hardness of LSA layers by CO2 laser and pulsed Nd:YAG laser is 859 HV0.2 and 727 HV0.2, respectively. The dry sliding wear testing shows the wear resistance of ductile iron is significantly improved after LSA with multicarbide.

Ti-Al coatings with ∼14.7, 18.1, 25.2 and 29.7 at.% Al contents were fabricated on pure Ti substrate by laser cladding. The laser cladding Ti-Al coatings were analyzed with X-ray diffraction (XRD), scanning electron microscope (SEM) and X-ray energy dispersive spectroscopy (EDS). It was found that with the increase of Al content, the diffraction peaks shifted gradually to higher 2θ values. The laser cladding Ti-Al coatings with 14.7 and 18.1 at.% Al were composed of α-Ti and α2-Ti3Al phases, while those with 25.2 and 29.7 at.% Al were composed of α2-Ti3Al phase. With the increase of Al content, the cross-sectional hardness increased, while the fracture toughness decreased. For the laser cladding Ti-Al coatings, when the Al content was ≤18.1 at.%, the wear mechanism was adhesive wear and abrasive wear; while when the Al content ≥25.2 at.%, the wear mechanism was adhesive wear, abrasive wear and microfracture. With the increase of Al content, the wear rate of laser cladding Ti-Al coatings decreased under 1 N normal load, while the wear rate firstly decreased and then increased under a normal load of 3 N. Due to its optimized combination of high hardness and high fracture toughness, the laser cladding Ti-Al coating with 18.1 at.% Al showed the best anti-wear properties at higher normal load.

Ni-Co/nano-Al2O3 (Ni-Co/Al2O3) composite coatings were prepared under pulse reversal current (PRC) and direct current (dc) methods respectively. The microstructure of coatings was characterized by means of XRD, SEM and TEM. Both the Ni-Co alloy and composite coatings exhibit single phase of Ni matrix with face-centered cubic (fcc) crystal structure, and the crystal orientation of the Ni-Co/Al2O3 composite coating was transformed from crystal face (2 0 0) to (1 1 1) compared with alloy coatings. The hardness, anti-wear property and macro-residual stress were also investigated. The results showed that the microstructure and performance of the coatings were greatly affected by Al2O3 content and the electrodeposition methods. With the increasing of Al2O3 content, the hardness and wear resistance of the composite coatings enhanced. The PRC composite coatings exhibited compact surface, high hardness, better wear resistance and lower macro-residual stress compared with that of the dc composite coatings.
